Case study · Major damage management

Rotor blade damage after a lightning strike: from standstill to a planned blade replacement.

A 3 MW-class Vestas turbine in a German onshore wind farm is at a standstill following lightning damage to a rotor blade; the manufacturer's inspection classifies the blade as beyond repair. VentusTech is managing the incident on behalf of the operator – from the immediate situation through expert assessment and insurance to the blade replacement with Vestas.

Operator, wind farm and location are anonymised. Process and roles correspond to the real engagement.

Initial situation

A drone inspection reveals damage from a lightning strike on one rotor blade: laminate damage in the inner third of the blade, melting at the blade tip and a damaged lightning protection system with increased contact resistances. The turbine is safely shut down (idling mode) and continuously monitored – with ongoing loss of revenue.

Process

  1. Step 1

    Manufacturer's inspection by rope access

Vestas inspects the damaged blade by rope access. Result of the blade inspection report: highest damage category, a repair is not technically feasible – recommendation: blade replacement.

  2. Step 2

    Case intake and immediate situation

VentusTech takes on the case as the operator's technical and contractual adviser and incident manager: safety and standstill assessment, review of all findings, coordination with the broker and machinery insurer. From this point on, the operator receives regular management updates in traffic-light status.

    VentusTech
  3. Step 3

    Independent expert assessment on site

VentusTech coordinates the selection and appointment of an independent expert and supports the multi-day assessment on site – including a rope access assessment of the intact rotor blades. Maintenance logs, status data, lightning data and blade reports are consolidated into an auditable claim file.

  4. Step 4

    Insurance and contractual position

In-depth coordination with the broker and machinery insurer. The technical basis for classifying the damage from an insurance and contractual perspective is prepared in a structured form – as a basis for decision-making by the operator and its advisers.

    VentusTech · Broker · Insurer
  5. Step 5

    Blade replacement in preparation

Replacement blade and transport capacity reserved at an early stage. Transport study, access road, crane pad and delivery dates are continuously updated in the joint project plan with Vestas. Status: ongoing.

    Vestas · VentusTech

Working with Vestas

In a blade replacement, the manufacturer is the central partner: service case, blade inspection, replacement blade, transport and crane are all handled through Vestas. VentusTech leads the coordination on behalf of the operator – technically as equals, contractually clear and with the shared goal of keeping downtime as short as possible.

  • Service case and blade inspection report as the shared technical basis
  • Scope of work clearly defined together with Vestas – limited to what is technically necessary
  • Replacement blade and transport capacity reserved at an early stage to limit downtime – in coordination with the broker and insurer
  • Project plan (transport study, upgrading of access road and crane pad, delivery dates, crane and logistics planning) jointly updated and closely tracked against the schedule

Current status

The blade replacement with Vestas is in preparation, the replacement blade and transport capacity are reserved; coordination with the broker and insurer is running in parallel. Already achieved: a complete, auditable claim file, a clearly defined scope of work and a project plan shared with all parties involved. The operator makes decisions on an up-to-date, robust basis.

Three lessons

  1. In the event of lightning damage, obtain an independent expert assessment early – it is the basis for insurance and contractual matters.
  2. Build the documentation from day one so that it withstands any scrutiny: maintenance logs, status data, lightning data and blade reports belong in a single file.
  3. Downtime costs money every day: define the scope of work with the manufacturer early, secure the spare part and logistics, and agree the approach with the broker and insurer.

Anonymised case study from an ongoing engagement: operator, wind farm, location, turbine identifier, insurer, broker, experts, other advisers, amounts and calendar dates are deliberately not named; the manufacturer only because the blade replacement is manufacturer-specific. Vestas is a trademark of its respective owners – VentusTech Consulting provides manufacturer-independent advice; no business affiliation is claimed.

Availability Management

What the contract guarantees – and what actually runs.

The gap between the availability guaranteed in the service contract and the availability actually achieved often means real money. We review the availability calculation, uncover calculation gaps and ensure that the maximum actual availability is both achieved and contractually enforced.

  • Plausibility check of the manufacturer's availability calculation
  • Delineation of downtime periods & exclusion clauses
  • Enforcement of bonus/malus schemes and contractual penalties
  • Derivation of concrete measures to increase availability
